What is in a barrel of crude oil? A 42-gallon barrel enters a refinery and roughly 45 gallons of gasoline, diesel, jet fuel and other products leave the other end. This episode follows that barrel through the distillation towers and catalytic crackers that separate and reshape it, and explains where the extra volume comes from. The 42-gallon standard traces to 1866, when oil producers in Titusville, Pennsylvania agreed on a size a single laborer could lift and load. Inside the barrel is not one liquid but thousands of hydrocarbon molecules, each with its own boiling point. A distillation tower sorts them by heat—heavy fractions sink to the bottom, light ones rise toward the top. Gasoline makes up roughly 19 to 20 gallons of that barrel; distillate diesel another 11 to 13. Jet fuel adds 3 to 5 gallons more. What's left—asphalt, lubricants, petrochemical feedstock—goes through catalytic cracking, which breaks heavy molecules into lighter ones the market wants. Nothing is added. The extra volume comes from density: refined products pack less tightly than the crude they come from, the same way a popped kernel is larger than the kernel it came from. In 2023, U.S. refineries saw an average processing gain of about 6.3 percent. At Jamnagar in Gujarat, India—the world's largest single-site refinery—that transformation happens to over a million barrels every day.
