On September 25, 1998, a catastrophic failure at the Esso Longford gas plant in Victoria, Australia, triggered a major fire and disrupted gas supplies across the state.
At the center of the disaster was GP905 — a heat exchanger exposed to extreme cooling after the loss of lean oil circulation. Temperatures plunged to around -42°C to -48°C, leaving carbon steel vulnerable to brittle fracture.
When hot lean oil was reintroduced, the sudden thermal shock created severe stress in the equipment. GP905 fractured, releasing hydrocarbons that ignited near the fired heaters and escalated into a devastating plant fire.
But the failure was not only mechanical.
The Royal Commission later examined deeper issues involving operator training, hazard identification, management systems, the absence of adequate HAZOP analysis, and an earlier freezing incident that had already provided a warning.
This is the story of how extreme temperature change, brittle steel, and organizational failure combined to shut down one of Victoria’s most important gas facilities.
