This installation process and torque sequence apply directly to all other 1.9 TDI and 2.0 TDI 8V pump-duse (PD) configurations. In this second part of the series, we focus entirely on prepping the mounting surfaces, mounting the new assembly onto the engine block, and hooking up the vital oil and exhaust connections correctly. Manifold Torque Sequence and Turbo Oil Priming (Crucial Step): Before hanging the new turbocharger, you must completely clean the cylinder head exhaust port mating faces to guarantee a perfect seal. Fit a brand new steel exhaust manifold gasket and slide the integrated Nissens turbo assembly onto the studs, carefully tightening the nuts in a progressive sequence starting from the center out to the edges. A critical step before attaching the plumbing is using a clean syringe to prime the turbo center housing with fresh engine oil through the top inlet port. This ensures the internal journal bearings are fully lubricated during the initial startup. Always mount a brand new oil feed pipe line, clear the EGR flange surface to mount it with fresh gaskets, secure the exhaust downpipe using a brand new heavy-duty clamp, and install the lower oil return drain line with a new sealing.
