This reassembly framework and plumbing process are highly identical across all other 1.9 TDI and 2.0 TDI 8V pump-duse (PD) vehicles. This final part covers sealing your charge air plumbing, resetting the engine vitals, performing a safe oil pressure pre-run, and clearing diagnostic fault codes. Injector Harness Disconnection and Safe Dry Crank (Crucial Step): Before clicking any intercooler hoses back together, you must thoroughly clean out any residual engine oil pooling inside the charge air pipes. When mounting the boost hoses, always swap out the old worn seals for brand new green rubber o-rings and replace the locking retaining clips to prevent dangerous boost leaks under load; if the metal securing tabs on an old hose flange are completely worn down, the entire hose must be replaced. After finishing all plumbing and performing a vital engine oil and air filter change, you must execute a dry engine crank before firing the car up. Disconnect the main round multi-pin wiring harness plug leading to the fuel injectors on the side of the cylinder head. Crank the engine over on the starter motor for several intervals; this safely pumps engine oil through the new feed line into the turbo bearings without firing the engine dry. Reconnect the plug, check the plumbing for any external oil leaks, reinstall the drive shaft, and use an OBD2 scanner to clear any residual fault codes. Parts Used in this video: Boost Hose Seals: Elring Premium Green O-Rings. Boost Hose Retaining Clips: Febi Bilstein Heavy Duty Spring Clips. Engine Service Vitals: Fresh Engine Oil and New Air Filter Element. What is covered in this DIY Volkswagen repair guide: Installing brand new Elring green rubber o-ring seals on all boost pipes. Fitting new Febi Bilstein retaining spring clips and checking hose locking alignment. Performing a full engine oil service and replacing the engine air filter. Disconnecting the cylinder head fuel injector wiring harness plug for a safe dry crank. Cranking the engine over to build up oil pressure inside the new turbo feed line. Inspecting oil lines for leaks and reinstalling the drive shaft. Recommended high-quality parts and brands: Boost Seals and Filters: Elring, MANN-FILTER, Mahle, Bosch, etc. Retaining Clips and Hardware: Febi Bilstein, Topran, VAICO, etc. Common Search Queries: ◼️ How to fix loose intercooler boost hoses on VW Passat B6. ◼️ Replacing green charge air pipe o-rings Elring Passat 1.9 TDI. ◼️ Disconnecting fuel injector harness for safe turbo dry crank startup. ◼️ How to prevent a new turbo from burning out on first start VW. ◼️ VW Passat BXE intercooler hose locking clips replacement tutorial.
